What chassis repair actually involves
A chassis repair is structural work. The corroded steel is cut away until only clean, sound metal is left, a replacement section is fabricated to match the original profile, and it is MIG welded in place. Anything short of that — plating over rust, filler, fibreglass, seam sealer smeared across a hole — hides the problem for a few months and leaves the vehicle weaker than before.
On Irish roads the damage is nearly always corrosion rather than impact. Salt in winter, wet roads for most of the year and mud packed into box sections keep steel damp long enough to rot from the inside out. That is why a chassis can look sound from underneath and still be paper-thin when you tap it.

How we decide whether a chassis is worth repairing
We put the vehicle on the ramp and work along the chassis with a hammer and a scraper. Sound steel rings; rotten steel gives. Underseal and old coatings get scraped back where needed, because rust hides underneath them.
If the corrosion is localised — a section of rail, a couple of outriggers, a crossmember — repair is almost always the sensible option. If the main rails are perforated along most of their length, we will tell you straight that a repair is not the right spend, rather than take the job on.
Repair, then protection
Bare welded steel rusts fast if it is left exposed, so no repair leaves here uncoated. Once the welding is dressed back we seal the seams, prime, paint and then apply underbody protection over the section. That final step is what decides whether the repair lasts years or one wet winter.

Can a rusted chassis be repaired?
